I don't' know if this would be of any help, but if you are interested I could send you one of my cars in Maya file format.
You can see which parts I split before exporting in order to get normals working later on i zmodeler.
And also look at UV mapping.
Also I was wondering are you using some of tools enhancements like OMT toolbox or MJpollytools?
Last named has got very useful "merge selected" tool that you can use to get rid of hidden double vertices .
